ICC - Process Overview Text:
Product

Bimodal HDPE. HDPE (a.k.a. High Density Polyethylene) is one of the three main types of polyethylene, figuring among the most used polymers worldwide. It is the most widely used polyethylene resin. HDPE may be either ethylene homopolymer or a copolymer of ethylene and alpha-olefins (1-hexene, 1-butene). Polyethylene is considered to be high density when having density greater than 0.94 g/cm³. Despite having density only marginally higher than that of low-density polyethylene (LDPE), HDPE presents larger strength-to-density ratio, due to its little branching and consequent stronger intermolecular forces. The high demand for polyethylene is in large part due to a combination of the availability of ethylene raw material, its relatively low cost and a wide variety of applications.

Raw Materials

Ethylene. Ethylene is known as a key building block for the petrochemical industry, being one of the largest-volume petrochemical produced worldwide. It is widely used as chemical intermediate in the production of several end products, including plastics, resins and fibers. Ethylene is largely produced by thermal cracking of petroleum-based feedstocks, in the presence of steam. It is stored in a liquid state under high pressure or at low temperatures. However, ethylene is, most of times, directly supplied to its consumers.
Chemicals.
1-Octene. Octene is any alkene having eight carbons. Among octene isomers, 1-octene is considered and important liner alpha olefin (LAO), produced commercially from ethylene oligomerization, Fischer-Tropsch synthesis and dehydration of alcohols. Main uses of octene are in organic sysnthesis, primarily as comonomer in the production of linear low-density polyethylene (LLDPE) and high-density polyethylene (HDPE). To a lesser extent, this chemical is used in plasticizers, surfactants, pulp and paper industry and lubricants, among others.

ICC - Process Schematic Image: //cdn.intratec.us/images/icc/process-schematics/198-L.jpg
ICC - Process Schematic Text:
The process under analysis comprises two major sections: (1) Polymerization; and (2) Finishing.

Polymerization. Initially, ethylene and 1-octene are passed through fixed-bed adsorption systems, in which potential catalyst poisons are removed before polymerization. After purification, the ethylene is polymerized in combination with 1-octene in two reaction loops connected in series. Each reaction loop comprises a gas-phase reactor, a compressor, a heat exchanger and a degassing vessel. The polymerization occurs in the gas phase at mild conditions of temperature and pressure. Propane is used as inert diluent, and hydrogen is used as molecular weight regulator. The spherical product particles of each gas-phase reactor are fed to degassing vessels, in which unreacted monomers and hydrogen are removed by a counter-current propane stream. The gaseous streams from the degassing vessels are passed through a couple of distillation columns for the recovery of unreacted monomers and diluent.

Finishing. The degassed polymer particles from the second reaction loop are transferred to a vessel where residual hydrocarbons are removed, and the catalyst is deactivated by stripping with a gaseous stream containing nitrogen and steam. The wet polymer is then dried by nitrogen before being fed into an extruder, which is used to incorporate the required additives, as well as to pelletize the polymer. The product is then sent to product blending, packed and finally sent to storage facilities located Outside Battery Limits (OSBL).
